Real-Time HIL Test Benches: Virtual Plant Modeling and Closed-Loop Sensor/Actuator Emulation

Designing high-performance HIL test systems that simulate real vehicle dynamics in real-time to validate ECU control algorithms without physical prototypes.

Hardware-in-the-Loop (HIL) testing connects physical ECU hardware directly to a real-time simulator that replicates the vehicle environment:

• Sensor Emulation: The HIL system outputs electrical signals mimicking wheel speed hall-effect sensors, analog temperature thermistors, resolver angle signals, and digital camera feeds. • Actuator Load Emulation: The ECU's high-side and low-side power switches drive realistic electrical loads (solenoid coils, motor windings) monitored by high-speed current sensors. • Physics Plant Modeling: Real-time simulation kernels (MATLAB/Simulink or Carmaker running on Linux RTOS or FPGAs) calculate vehicle kinematics, braking tire friction, and powertrain torque every 100 microseconds, closing the loop with the ECU's actuator outputs.
